I made one for my Canon 40D and 420EX Speedlight. Since the size of the camera and flash were different, I mocked out the shape of the steel bracket with a metal shirt hanger first to know where to make all the bends. I ended up having to use 2 extra layers of cutting mat and a layer of wax paper on the bottom half to even out the light output with the top half of the reflector. I'm doing pretty much the same exact build(40D with grip)as you except I have the 580EX II. I'm at the point where all I need to do is bend the bar. That's awesome you're making a setup as well! As for the bends, to be honest, I didn't make any measurements. I actually took a wire coat hanger and bent it to fit the way the metal bar would need bent. Then I used the bent coat hanger as a mock-up and made the same bends on the metal bar.
To me, it was easier to get a better idea on where the bends needed to be by using this method. I hope this helps you out and good luck! Let me know how it turns out.

Hey now I'm jealous...I like that design...what did you use for the shade and the inner vent reducer...looks like the shade is larger (better) but not sure if it's the same 5-4" vent reducer.
